Logistique des rayonnages, pré-assemblage et rapidité d'installation

A racking design that is cheap per tonne and expensive per installed megawatt is a bad design. The cost that matters is delivered and installed, and at scale the difference between a well-packaged structure and a poorly packaged one is measured in container count, crane days, crew hours and construction schedule.

Logistics and installation are also where large projects fail visibly: a batch that arrives out of sequence idles a piling crew, a structure that needs site welding adds a trade and a permit to the critical path, and a container that is loaded inefficiently costs freight on every shipment.

This hub covers the packaging, pre-assembly and installation productivity decisions that determine how much a racking system actually costs once it reaches site.

Ce que ce groupe couvre

Logistics and installation are also where large projects fail visibly: a batch that arrives out of sequence idles a piling crew, a structure that needs site welding adds a trade and a permit to the critical path, and a container that is loaded inefficiently costs freight on every shipment.

  • Container loading strategy, packaging density and how they set freight cost per megawatt
  • Pre-assembly ratios: how much factory work is worth moving off site, and where the limit is
  • Installation productivity: crew sizing, daily output expectations and the design features that drive them
  • Batch sequencing to construction zones, so material arrives in build order rather than in shipping order
  • Foundation installation productivity, including piling rates and the factors that reduce them
  • Site handling and storage: kit labelling, stacking plans and protection before installation

Trois configurations pour commencer

Three packaging and installation strategies cover most cases:

Flat-pack line

Maximum container density, assembly done on site. Best for: Cheap site labour, storage available, freight cost sensitive. Relative cost: 1.0 (baseline).

Demander une comparaison →

Balanced line

70-85 percent factory pre-assembly, nesting packaging. Best for: Most utility-scale projects with typical labour cost. Relative cost: +3 to +8% material, 20-35% lower site labour.

Demander une comparaison →

Pre-assembled line

Maximum factory pre-assembly, oversized transport where permitted. Best for: Expensive or scarce site labour, tight schedules. Relative cost: +8 to +15% material and freight, 40-55% lower site labour.

Why logistics and installation decisions are demanding

Installation cost is a design output, not a construction input. Every additional fastener type, every site weld, every component that has to be identified on the ground and every kit that arrives out of sequence adds labour hours that no commercial negotiation can recover.

  • Container loading efficiency directly sets ocean freight cost per megawatt, and poorly designed packaging can add 20-40 percent to container count
  • Out-of-sequence delivery idles crews, and on a fast programme the idle cost exceeds any saving from a cheaper structure
  • Site welding brings hot-work permits, additional trades and inspection requirements onto the critical path
  • Component variety is a hidden cost: every distinct fastener, bracket or rail length adds sorting, storage and error risk on site
  • Storage and handling between delivery and installation is where component damage and loss actually happen
  • Foundation installation productivity usually governs the programme on ground-mount projects, so its constraints matter more than structure assembly speed

Exigences d'ingénierie

These are the design and planning requirements that decide delivered installation cost. Each one is set before fabrication, not on site.

  • Pre-assembly ratio defined and justified: how much assembly is done in the factory, and the packaging and transport implications of the resulting module size
  • Connection design that eliminates site welding and minimises distinct fastener types, with torque values specified
  • Container loading plan produced from the actual bill of materials, matching freight cost to packaging density
  • Batch sequencing matched to the construction zone plan, with kit labelling that corresponds to build order
  • Installation manual including crew composition, equipment requirements, realistic daily output and tolerance acceptance criteria
  • Storage and handling procedure covering stacking limits, weather protection and the sequence in which kits should be consumed

Selection guidance: ask for the container loading plan and the installation manual before comparing price. Both change delivered cost more than a small difference in unit rate.

Comment nous le livrons

  • Container loading plan built from the real bill of materials, so freight cost is known before the order is placed
  • Pre-assembly designed to the largest module that can be handled and transported, rather than to the smallest that fits a container
  • Connection details that are bolted only, with washers pre-fitted in the shop and torque values printed on the drawing
  • Kit labelling and packing aligned to the construction zone sequence, so a crew receives what it needs in the order it needs it
  • Installation manual with crew sizing, equipment list, daily output targets and tolerance acceptance criteria
  • Storage and protection procedure covering stacking, weather exposure and the order in which kits should be opened

Installation speed is designed in, not improvised on site. Pre-assembly ratios are set so the maximum amount of work happens in the factory; parts are kitted and labelled by build sequence so crews never search for components; connection details avoid site welding and minimise the number of distinct fastener types; and adjustment ranges at the interface tolerate the position error that foundation installation inevitably produces. We supply an installation manual with crew sizing, daily output targets and acceptance criteria.

  • Container loading density can change ocean freight cost per megawatt by 20-40 percent, making it one of the largest controllable logistics items
  • Site welding elimination removes a trade, a permit and an inspection regime from the critical path
  • Pre-assembly adds 3-15 percent to material and freight but typically removes 20-55 percent of site labour hours
  • Component variety reduction lowers sorting, storage and rework costs, which are rarely visible in a unit-price comparison
  • Batch sequencing failure costs are quantified in idle crew days, which is often the largest avoidable cost on a large ground-mount programme

Points de référence

  • Gulf and North African utility projects where single-package pile-and-structure supply compressed multi-hundred-megawatt schedules by removing the interface between foundation and structure contractors.
  • Australian and Chilean programmes where pre-assembly ratios were raised specifically because site labour was scarce and expensive.
  • European projects where container loading plans reduced freight cost per megawatt by double-digit percentages against a conventional packing approach.
  • Asian projects where batch sequencing to construction zones was the decisive factor in keeping piling crews productive through a monsoon-constrained schedule.

How much pre-assembly is actually worthwhile?
It depends on the ratio of factory cost to site labour cost, and on transport limits. Moving work to the factory pays whenever site labour is more expensive than factory labour by more than the added material and freight cost of the larger module. On most projects that lands between 70 and 85 percent pre-assembly; beyond that, transport and handling constraints start to dominate.
Can we really achieve zero site welding?
Yes, and it should be a specification requirement rather than an aspiration. Welded connections on site bring hot-work permits, additional trades, weld inspection and weather-dependent quality onto the critical path. Bolted connections with specified torque values and pre-fitted washers are faster, more consistent and far easier to inspect.
How do you improve container loading density?
By designing the packaging from the bill of materials rather than fitting packaging around finished parts. Nesting rails, bundling brackets into pre-counted kits, choosing rail lengths that divide efficiently into the container envelope and eliminating unnecessary void space typically produce double-digit improvements in density, which shows up directly in freight cost.
What causes piling crews to lose productivity?
Usually material sequencing, access or soil. Crews that wait for steel, work behind a drainage contractor or hit refusal all lose output that a structural design change cannot recover. That is why we plan batch delivery to construction zones and identify refusal response methods before mobilization rather than during it.
What should the installation manual actually contain?
Crew composition and equipment list, a step-by-step assembly sequence matched to the kit labels, torque values and tolerance acceptance criteria for every connection, realistic daily output per assembly type, and the inspection checkpoints. A manual that only shows assembly geometry is a drawing set, not an installation document.
